After receiving a batch of 5,000 meters of welding cable, the customer reported voltage drop during long-distance welding operations, unstable welding quality (burn-throughs or increased porosity in welds), and frequent tripping of the welder's protection devices. The customer is a large overseas engineering contractor; on-site multiple welders operate in parallel continuously, the power supply lines are long, and the ambient temperature is high. The customer cannot halt production for an extended period to return the entire batch for testing and requests remote diagnosis with immediately implementable corrective measures to ensure construction progress.
1) Remote data collection: Guide the customer to submit via email/video the welding cable model, cross-sectional area, length, welding machine model and parameters (current, voltage, copper terminals and wiring method), number of machines in parallel, power supply parameters, and site temperature photos and short videos. 2) Electrical diagnostic recommendations: Based on initial data, preliminarily determine that the issue is line loss and contact resistance; provide calculation methods and ask the customer to measure and return the actual terminal voltage, current, and terminal temperature (infrared or contact thermometer). 3) Temporary remedial measures: Recommend grouping parallel welders to reduce the number of units paralleled per group, shorten the cable length from each welder to the workstation or use larger cross-section temporary jumpers, strengthen cleaning and crimping of all terminals (according to our provided crimping steps and torque values), increase cooling spacing in high-temperature environments and avoid overly tight cable bundling. 4) Quality assessment and alternative plans: Provide a remote inspection checklist to determine whether the welding cable has manufacturing defects (appearance, local softening of the jacket, consistency of markings, conductor stripping inspection methods), and instruct the customer how to pull same-batch samples from inventory for short-circuit and resistance testing. 5) Follow-up actions and support: Based on customer feedback data, commit that if anomalies persist we will give priority to arranging recent shipment stock for free replacement or dispatch technical engineers for on-site support (including transport arrangements for replacement sample cables and on-site replacement guidance), and provide a quick-check and wiring-specification PDF for on-site operators (sent by email).
The customer followed remote guidance to rectify the parallel connection method and the joints and measured and returned data: terminal voltage recovered, joint temperature dropped by about 15°C, welding seam defect rate significantly decreased, and welding machine trips basically disappeared.
